PAT Tools for Accelerated Process Development and Improvement

“Just where am I supposed to look for information on mammalian cell culture so I can scale up our laboratory results to production quantities? No one publishes any or their “top secret” results so I’ll have to resort to trial-and-error techniques to find our optimal running conditions. I just know that our CEO will be breathing down my neck wanting results – yesterday. It looks like it will be a rough couple of months ahead.”

That situation is perhaps a fair cause for complaint today. Now; however, help is on the way. A recent article in BioProcess International magazine discusses how Emerson has joined up with Broadley-James and the University of Texas to develop and publish models for the optimization of mammalian cell cultures. Authors Greg McMillan, Trish Benton, Yang Zhang, and Michael Boudreau have published their methodology in, “PAT Tools for Accelerated Process Development and Improvement (873KB PDF).” By running just a few tests to identify model parameters, it will be possible to quickly find optimal operating conditions. These tests are ongoing but promise to produce tools and models for arriving at optimal cell manufacturing conditions in record time. Look for more results from these tests to be published soon.

Press Release: Emerson completes digital automation, improves operation of polystyrene plant in Argentina

Petrobras Zarate facility boosts production by 3 to 5 percent and cuts maintenance budget by 10 to 12 percent through multi-year PlantWeb® modernization

Austin, Texas (April 16, 2008) – Emerson Process Management today announced production gains and reduced plant downtime through a multi-year digital automation project at Petrobras Zarate, a polystyrene manufacturing facility 80 kilometers north of Buenos Aires, Argentina.

Through the modernization, production rose by 3 to 5 percent — to 66,000 tons per year. The plant's availability is now 99 percent and product reliability is up by 2 to 3 percent.

The plant, which produces high impact, general purpose crystal and bioriented sheet polystyrene, is part of Petrobras Energia, an integrated energy company in Buenos Aires. Polystyrene is a lightweight plastic used to make items such as disposable food containers and cutlery, footwear, school materials, and parts used in refrigerators, air conditioners and vacuum cleaners.

As Petrobras Zarate's process automation supplier, Emerson provided consulting, staff training, and installation of its PlantWeb® digital architecture, AMS® Suite asset management software, and DeltaV™ automation system. The project modernized the plant's high impact and crystal polystyrene facilities, including the water, steam and air utilities and the reactor operations.

Polystyrene production at Petrobras Zarate had been limited by a 1980s-era distributed control system. "We needed modernization to place the plant in the vanguard of technology and ensure it could respond to the needs of the market," said Roberto Gorbaran, instrumentation supervisor at Petrobras.

Plant managers had several goals in mind when they decided to partner with Emerson for the technology upgrade. "We discussed a migration strategy towards a control system that could give us greater reliability, would fall within our budget, would comply with medium- and long-term strategy and satisfy management and the business," said Adolfo Suiffet, maintenance manager at Petrobras Zarate.

The transformation to digital was implemented in stages between 2002 and 2005. Petrobras Zarate saved $1.13 million in 2005 when, with Emerson's assistance and aided by its digital valve and instrument technology, plant personnel completed the final hot cutover of operations control to the DeltaV system without stopping production. Annual plant stoppages have been reduced by half, to once every two years, because plant staff can now make decisions based on more reliable data about their operations.

"Thanks to being able to intervene at the right moment, with the right diagnosis, maintenance costs have been cut. In the last two years we've been running 10 to 12 percent under budget," said Suiffet.

"The accomplishments of the Petrobras team are highly valuable to the plant and a great example of the results possible through engineering expertise and technology," said Leo Rodriguez, president of Emerson Latin America. "Through their innovation, the plant team assisted by Emerson has used PlantWeb digital technology for operational excellence and manufacturing success."

The Petrobras Zarate plant uses FOUNDATION fieldbus communications to network Emerson's DeltaV digital systems, Rosemount® flow, level and temperature instruments, Micro Motion® Coriolis flowmeters and Fisher® valves with Fisher FIELDVUE® digital valve controllers.

Advanced control tools increase production quality and capacity. For example, application of neural network software in the DeltaV system made quality prediction in the reactors more effective, and Petrobras Zarate was able to up rates for certain products in the plant. Predictive diagnostics from AMS Suite: Intelligent Device Manager deliver information to operations and maintenance personnel for fast decisions on field devices. The plant has also added mobility enabled by a wireless network that allows them to perform asset maintenance in the field since personnel can use their laptops to access operational and diagnostic data through remote DeltaV desktop and AMS Suite applications.

PlantWeb architecture is an open, standards-based digital automation solution that networks intelligent field devices, digital systems, and software to control processes and manage equipment and other assets. It delivers information for facilities management, including predictive alerts of pending malfunctions and guidance for corrective action to avoid production interruptions and shut downs.

Improving refinery reliability, performance and utilization

If you ran one of the world’s largest refineries, what would be a priority to you? Well, keeping it running reliably comes to mind. That was the priority of the folks at Motiva’s 7 million gallon/day Norco, Louisiana refinery when they considered an automation upgrade. They wanted to be able to quickly respond to operational changes and have highly reliable intelligent field devices. Naturally they turned to Emerson Process Management for a DeltaV digital automation system and Fisher DVC control valves. They were keen on moving from reactive to predictive maintenance practices and the intelligence in Emerson’s field devices set the stage for operation without unplanned device failure. Motiva’s Jeff Funkhauser and Emerson’s Fred Manley wrote about the refineries progress in the October issue of Hydrocarbon Processing magazine (177KB PDF).

IRVINE, Calif. (April 09, 2008) — Emerson Process Management continues to expand wireless instrumentation benefits by adding the Rosemount Analytical® Model 6081-P wireless pH transmitter to its growing Smart Wireless plant solutions. Closely following approval of the WirelessHART standard, the new field device is the industry's first wireless pH/ORP transmitter. Emerson's Smart Wireless solutions extend PlantWeb® architecture that has delivered digital automation benefits in thousands of facilities around the world.

"Following enthusiastic global acceptance, Emerson is expanding the range of wireless functionality toward enabling of plant-wide wireless monitoring and control, and we are excited to now include analytical products," commented John Wright, vice president of marketing, Emerson Process Management, Rosemount Analytical Liquid division. "The new pH/ORP transmitter announced here adds to the Smart Wireless field network family that includes Rosemount® level, pressure, temperature, and discrete transmitters and CSI vibration transmitters. The analyzers and other field network devices connect seamlessly with Emerson's DeltaV™ and Ovation® digital automation systems, AMS® Suite predictive maintenance software, and ROC800-series remote operations controllers, or legacy hosts."

The new wireless Model 6081-P measures both pH and ORP and is compatible with most Rosemount Analytical pH and ORP sensors. The wireless transmitter installs easily and joins the wireless network quickly, enabling analytical measurements that were previously impossible due to physical or economic constraints, or in movable applications. Installation savings are as much as 90 percent as compared with traditional wired service.

The new wireless 6081-P transmitter features two-line, 16-character display with simple and intuitive menu screens and plain language prompts in six local languages that guide the user through programming and calibration procedures. The transmitter's open, standard WirelessHART digital communications provide access to process variables and essential diagnostic and troubleshooting information. The diagnostics enable continuous monitoring for problems such as calibration error, high and low temperature warnings, glass failure, reference failure, ROM failure, sensor failure, CPU failure, glass and reference warnings.

The 6081-P communicates with other wireless components in field networks within Emerson's Smart Wireless plant infrastructure. Field networks use self-organizing wireless mesh radio frequency communications technology to deliver 99 percent reliable communications supported by proven robust security. SmartPower™ technology delivers 3 to 5 year battery life for the pH transmitter and 5 to 15 year life for other Smart Wireless transmitters dependent on application.

The Model 6081-P is now available for order. It can be purchased alone or as part of the Wireless SmartPack™ Starter Kit that comes pre-configured out of the box to immediately form a secure, robust self-organizing mesh network. The SmartPack kit includes a Model 1420 Wireless Gateway, a 25-tag license for AMS Device Manager software, 5 to 100 wireless devices, Emerson-supplied SmartStart™ installation services and five wireless instruments.

Phasing in DCS migration

“I’ve got the go-ahead to upgrade our old DCS. The maintenance cost savings alone let me to justify this, but funds are still tight. I’ve got to phase this change over in across several budgeting periods. I’m concerned that I’ll have communication problems between the different DCS generations and have operator training issues. They’ll be working on two systems at the same time. What have I gotten my self into?”

Since there are so many processing facilities with just about unsustainable, old automation systems and tight budgets this can be expected to be a fairly common refrain for the next several years. A recent article in InTech magazine, “Phasing in DCS Migration (600KB PDF),” features Bolivia’s Cohasco gas plant that had these same issues. They used OPC to help the different generations of DCSs talk to one another and discus how they addressed operator training issues. If you are facing these issues you may find answers and perhaps a bit of reassurance in their successful solution to these problems.

Press Release: Emerson's digital automation helps new China PVC plant achieve fast start-up and lower cost

Engineering expertise and PlantWeb digital architecture with DeltaV™ Batch software lead to selection by Yichang Yihua Pacific Chemical Company

AUSTIN, TEXAS (April 1, 2008) – Emerson Process Management Asia Pacific has successfully completed installing its PlantWeb® digital plant architecture with DeltaV™ digital automation system for batch process control at a new polyvinyl chloride (PVC) production facility of the Yichang Yihua Pacific Chemical Co., Ltd., a leader in the Chinese fertilizer industry. This plant, which went into operation in Hubei Province in October 2007, realizes PVC production capacity of 120,000 tons per year.

The Emerson technologies were selected by Yichang Yihua Pacific Chemical Co. following extensive comparisons of batch process control software. The final selection of the DeltaV system with DeltaV Batch software was based on its demonstrated excellent performance and batch-to-batch consistency. In addition, Emerson implemented FOUNDATION fieldbus technology in this first PVC project to adopt the advanced digital communications protocol.

"The main goals of this project were to achieve an output of 120,000 tons per year along with lower production costs," according to Project Manager Huang Chuanyu, "With the help of Emerson's rich engineering experience, the start-up was successful within the least possible time. The project cost was kept low, due in part to savings in wiring with the PlantWeb architecture and the fast, on-time start-up."

Emerson provided hardware design from its Engineering Center in Pudong as well as on-site system integration, project management, and field services. The latter included assisting Yichang Yihua Pacific Chemical employees in optimizing the batch solution during start-up and ongoing operations.

The project also included 50 Rosemount® 848T digital temperature transmitters and Emerson's AMS® Suite: Intelligent Device Manager predictive maintenance software. The use of this software to communicate with smart field devices was instrumental in speeding up instrument commissioning and helping plant personnel achieve the successful start-up.

Yichang Yihua Pacific Chemical officials intend to continue to increase PVC production in the Hubei plant in order to maintain leadership in this phase of the chemical industry in China. The company produces and markets other fertilizer products including urea, methane, and DAP.

Sharing, Drilling Down via XML and its Relatives
