Emerson's DeltaV System Enhanced for Abnormal Situation Prevention

Emerson Process Management released version 8.4 of DeltaV™ system software. Standard HART® device status information can now be used to generate PlantWeb® alerts for any HART device permitting predictive diagnostics that can head off plant abnormal situations. Conditional alarming has been extended to FOUNDATION™ fieldbus devices to make intelligent field devices more discriminating to reduce nuisance alarms.

“Operators need to know when critical field devices are in need of attention and need not be bothered when devices and processes are operating normally,” said Dave Deitz director of marketing for the DeltaV system. “By extending our PlantWeb alerts to HART protocol devices we can alert maintenance and operations personnel to potential trouble areas heading off potential process disruptions. Similarly, by adding conditional alarming to FOUNDATION fieldbus devices it is possible to suppress nuisance alarms that interfere with attention to process operations.” Now the DeltaV controller routes device alerts from HART devices to operators and/or maintenance personnel. This extension of PlantWeb alerts to HART devices is significant for installed base customers who can now take advantage of hidden predictive diagnostics in their installed legion of HART devices” says Dave Deitz. Emerson Process Management intelligent field devices also generate specific error messages making troubleshooting easier. The conditional alarms “on,” “and/or,” or “off” delay time configurations to make devices more responsible to temporary transient conditions reducing the numbers of nuisance alarms.

Press Release: Emerson helps Solutia upgrade plant control system at chemical plant in Wales

Phased migration to DeltaV™ digital automation system brings increased reliability and a standard control system across all of the company's sites

AUSTIN, TEXAS (May 17, 2006) – Emerson Process Management has completed the second phase of a major upgrade of the control system at the Solutia chemical manufacturing plant in Newport, South Wales, migrating their existing control system to a DeltaV™ digital automation system. The three-phase project restructures the system architecture to a high speed, fiber-based system; upgrades existing PROVUE™ consoles to the latest DeltaV consoles; and integrates the three existing control rooms into one centralized location.

Since 1982, the Emerson PROVOX® distributed control system at the Solutia plant has provided flexible and reliable control. It has been well maintained and regularly upgraded, with Emerson keeping Solutia fully advised about the continued availability of spares and support. However, much of the equipment is now approaching 20 years old, and the need to run the plant continuously, combined with pressure for improved product quality and reduced downtime, meant that Solutia needed to plan for the time when spares would no longer be available.

Emerson worked with Solutia on a worldwide basis to develop a System Life Plan. This involved assessing the systems investment and prioritizing the needs of individual sites. The Newport plant was planned for phased migration from the current DCS to the DeltaV system. The objectives of the upgrade include increased flexibility, increased speed of communications, more robust infrastructure, increased reliability and a standardized control system across the company's manufacturing sites.

Solutia needed to restructure their system architecture in line with current needs, and wanted to take advantage of the benefits of the latest fiber optic networks. Phase I of the project was to upgrade from the PROVOX Highway 1 based on copper cable to the much faster Highway 2 network that uses fiber optic technology. This was implemented by two Emerson engineers working on site with four Solutia engineers.

To reduce the time the plant would be off-line, preparatory work and the installation of new hardware and associated cabling were completed in advance. The upgrade was finished within the two-day planned shutdown that was scheduled for the company to carry out major maintenance work and in-vessel inspections. The project required just 30 hours to complete, and the plant was back on line as planned. The changeover was straightforward, and there have been no further interruptions to production.

The second phase of the project was to upgrade the operator consoles that were approaching the end of their life. Solutia has one console in operation in the plant production area and is planning to install a further three, one of which will be used for systems development. All will be Windows-based.

Phase 3 of the project involves consolidating the three existing control rooms into one centralized control room. This integration will provide cost savings and improvements in efficiency. It will also ensure that all units are operated from a location well removed from major accident hazards. Completion of this phase will enable multiple production units to be run from a central location.

As part of a separate project, the boiler plant on site now has a DeltaV controller acting as an interface between a PLC and the operator station. The DeltaV controller was chosen for the interface based on its flexibility for the application. It also enables remote operation of the boiler. The interface application enabled Solutia to evaluate the potential power and flexibility of the DeltaV system.

The migration to the DeltaV system is proving to be a great success and the upgrades have all been completed within the time allowed for the shut down required for the statutory inspections. No additional plant closures have been necessary. The objectives of the upgrade are being met.

From Design to Startup and Beyond

If at first you don’t succeed - that’s just human. Wouldn’t it be great to be able to check out your control strategies before startup? Wouldn’t it be good to be able to train your operators well before startup so any operating errors that crop up don’t result in that uncomfortable meeting in front of plant management? It is possible and inexpensive to check out your entire configuration and train operators on startup process operations using process simulators. The feature article in the April 2006 issue of Control magazine, From Design to Startup and Beyond, shows how control and process simulators like DeltaV Simulate and Mimic can cut startup time and avoid lost product on startup. Press Release: Emerson wins Bergesen Worldwide contract to digitally automate one of the world's largest ships for production, storage and offloading of oil

Emerson's project management expertise and PlantWeb® architecture selected to speed startup and minimize operating costs

AUSTIN, TEXAS (May 1, 2006) – Emerson Process Management, a business of Emerson (NYSE:EMR), announced today that it has been awarded a contract from Bergesen Worldwide Offshore for supplying a safety and automation system (SAS), process instrumentation, and fiscal metering system for the FPSO BW Enterprise, one of the world's largest vessels of its kind for production, storage, processing and offloading of oil.

The project is part of Bergesen Worldwide Offshore's effort to convert the tanker BW Enterprise, which measures 340 meters long by 65 meters wide, to a floating, production, storage and offloading (FPSO) vessel. The FPSO will process oil from satellite fields in addition to importing oil from other platforms, then mix and store it for delivery to tankers or via pipelines to refineries. There are currently 61 FPSOs operating worldwide, and the BW Enterprise is one of 11 being added.

Quickly getting to first oil is critical, and the BW Enterprise will start production in the spring of 2007 from the KMZ fields in the Gulf of Mexico and will become the first FPSO in the region. The FPSOs production capacity will be 200,000 bbl/d, gas compression capacity 120 MMscf/d, import of oil 550,000 bbl/d, offloading capacity 1,200,000 bbl/d, oil export (pipeline) 200,000 bbl/d,with storage capacity of 2,400,000 bbl, and gas export of 120 MMscf/d.

Emerson will supply its PlantWeb® digital automation architecture including digital FOUNDATION fieldbus communications, digital automation systems, and intelligent field devices. PlantWeb integrates operations for optimum process control, operational excellence, and management information. A network of intelligent transmitters, analyzers, valves, and equipment monitors delivers continuous process and equipment "health" information. The predictive capabilities of PlantWeb will deliver high uptime for the BW Enterprise's process system, marine systems, power systems and security systems.

"We've chosen Emerson as our partner and included the company in the integrated team, partly responsible for the DCS/SAS project handling, because of its leading competencies in oil and gas installations," said Thore Stubberud, EIT Manager, of Bergesen Worldwide Offshore AS. "In addition, PlantWeb shall help us minimize operating and maintenance costs related to these systems and improve efficiencies, which is important for Bergesen Worldwide Offshore as the owner responsible for the operation of the FPSO."

Also included in the project is Emerson's SIL 3 classified smart Safety Instrumented System (SIS). This is the first SIS available with integrated asset management solutions based on HART technology, making it possible to achieve optimum availability because the complete safety loop is checked continuously. The smart SIS uses digital intelligence to automate testing throughout the safety loop — in safety-certified SIS sensors, transmitters, logic solvers and final elements — to ensure the loops perform on demand. The resulting high reliability of safety systems reduces the risk of FPSO trips, which keeps customers up and running. The project will meet the requirements of safety standard IEC 61511, and includes TÜV-approved project handling.

The intelligent field devices being used on the project include Rosemount® pressure, flow, and temperature transmitters. Fisher® control valves are included for temperature, liquid level and gas pressure control. The contract includes special valve trims to cope with aerodynamic noise, high pressure drop to inlet pressure ratio and cavitation issues. All valves are fitted with FIELDVUE® digital valve controllers with advanced diagnostic capabilities for condition-based predictive maintenance.

Emerson will also supply the world's first smart skid for the project, complete with DeltaV™ digital automation system, and including Daniel® five stream, liquid ultrasonic fiscal metering systems with a 30" bi-directional prover and S600 steam flow computers.

"Bergesen Worldwide Offshore is a leader in the provision and operations of FPSOs, and we are honored to join their integrated team," commented John Berra, president of Emerson Process Management. "This is another great opportunity to convert the breadth of smart applications and predictive intelligence of PlantWeb digital architecture into project benefits that carry on through to deliver operational excellence at reduced cost."
